2. قاعدة تردد التفتيش: لماذا نقسم على اثنين؟

3. التسلسل الهرمي لتقنيات الكشف ومضاعف التكلفة

تتدرج تقنيات المراقبة على المنحنى من الإنذار المبكر الرخيص إلى الكشف المتأخر الباهظ:

The central idea here is that every failure announces itself before it occurs, with a time window; whoever detects the early warning buys enough time for cheap, planned intervention, and whoever ignores it pays tens of times more for emergency repair. This is the logic of the P-F curve and the essence of condition-based maintenance.

1. Point P and Point F: where does failure begin and where does it end?

  • Potential Failure (Point P): the first moment the failure symptoms become detectable by measuring instruments, while the equipment continues performing its normal work without the operator sensing any apparent defect. An example is a microscopic defect in a bearing detected by ultrasound while the pump is still delivering at full capacity.
  • Functional Failure (Point F): the moment the equipment loses its ability to perform its function at the required standard level. It need not stop completely; a pump designed to deliver 100 cubic meters per hour that can no longer exceed 60 cubic meters has reached Point F even if it is still rotating.
  • P-F Interval: the duration between Point P and Point F, also called the failure development time. It varies sharply from one asset to another depending on speed, load, and failure pattern: it may be months in slow bearings, weeks in fans, and hours in abrasive pumps.

The later the detection, the farther right the point moves on the curve toward F: the net interval shortens and the cost multiplies. Early detection techniques sit at or near Point P itself.

2. The inspection frequency rule: why do we divide by two?

The accepted engineering rule states that inspection frequency must equal half the interval or less. If the interval is 40 days, inspection must be every 20 days or less, guaranteeing at least two rounds inside the degradation window. The logic is pure mathematics: even if failure starts the day after the first round, the second round will catch it, and the planner still has a net interval close to half to execute the repair safely.

Solved example: an exhaust fan bearing has a 30-day deterioration interval from the first abnormal vibration to collapse. Inspection every 15 days detects the fault and leaves a full 15 days for planned repair. Inspection every 30 or 45 days means the failure will start and collapse in the gap between rounds without anyone knowing. Excessive inspection every 5 days is theoretically useful but an unjustified waste of staff time. If the available round frequency (e.g., two months) is longer than the interval (e.g., three weeks), the engineering solution is to shorten the frequency to less than half the interval or install continuous online monitoring sensors.

3. The detection technique hierarchy and the cost multiplier

Monitoring techniques progress along the curve from cheap early warning to expensive late detection:

  • Ultrasound: the first to detect fine friction and lubrication defects. The lead time is months to weeks, and the cost is the baseline (1x): precise lubrication or cleaning during a scheduled stop.
  • Vibration Analysis: the gold standard for rotating machinery; it detects misalignment, unbalance, and bearing defects. The lead time is weeks to months, and the cost is (2x to 3x): replacing the bearing in a scheduled shutdown without shaft damage.
  • Oil Analysis: checks viscosity, contamination, and metallic particles, and detects gear tooth wear before it develops into broad vibration. The lead time is weeks to days, and the cost is (5x).
  • Thermography: detects hot spots from advanced metal friction at 15 to 30 degrees above normal. The lead time is days to hours, and the cost is (10x) with possible damage to the shaft or insulation.
  • Human senses and noise: audible sound, felt heat, and smoke. The last warning before collapse, hours or minutes away, at (25x to 40x) with imminent safety risk.
  • Point F: complete stoppage, destruction of the equipment, and line shutdown, with a loss of (40x to 100x) including penalties and emergency repair.

4. Buying time: the net interval and planning

The net interval is the time remaining from the moment the fault is actually detected until collapse — the practical window available to the planner and scheduler. The earlier the detection, the longer the net interval, the lower the cost, and the smaller the risk. That is why the reliability engineer treats an oil analysis report showing iron debris while vibration readings are still normal as an early warning at Point P, not a fault in the vibration instrument — ordering the parts and preparing the planned shutdown instead of ignoring the report. Oil analysis in large gearboxes precedes vibration, because microscopic debris separates before the tooth surface deforms enough to excite the vibration spectrum.
