2. الأبعاد الأربعة لعواقب الفشل (Failure Consequences)

- أثر العملاء والسمعة (Reputation): هل يُخل العطل بعقود التوريد أو يدهور جودة المنتج النهائي؟
قاعدة ذهبية: إذا بلغت شدة العواقب المستوى 5 (كارثي على السلامة أو البيئة) صُنف الأصل فئة A تلقائياً، مهما كانت ندرة احتماله. السلامة ليست رقماً في متوسط حسابي.
3. التصنيف الثلاثي للأصول (A / B / C) وقاعدة باريتو

4. حرجية الأصل الثابتة مقابل أولوية أمر الشغل الديناميكية
خلط شائع يجب حسمه لامتحان CMRP:
- حرجية الأصل (Asset Criticality): قيمة ثابتة تعبر عن أهمية المعدة التصميمية في خط الإنتاج، لا تتغير يومياً إلا بتعديل الخط أو إضافة بديل.
- أولوية أمر الشغل (Work Order Priority): قيمة ديناميكية = حرجية الأصل × درجة إلحاح العطل اللحظي (Urgency). أمر عمل على معدة فئة C قد يصبح عاجلاً جداً إذا تسرب منها زيت يهدد بانزلاق الفنيين!

The most dangerous mistake of traditional maintenance is trying to maintain every bolt, motor, and pump at the same level. Resources are limited — budget, technician hours, and measuring instruments — while equipment varies enormously in its impact on safety and production. That is why asset criticality analysis comes first, before any maintenance plan or spare parts purchase: a compass that decides where every minute and every riyal is spent.
1. The risk equation
Risk level is not determined by the chance of failure alone, but by the product of the failure chance and the resulting loss:
- Probability of Failure: from 1 (very rare: less than once every 5 to 10 years) to 5 (continuous: recurring monthly or weekly).
- Consequence severity: from 1 (minor: no downtime and no safety impact) to 5 (catastrophic: human losses, major fire, or facility shutdown).
- Risk score: probability × consequence, from 1 to 25 on the 25-cell risk matrix.
2. The four dimensions of failure consequences
When any asset fails, the impact spreads across four axes ranked by importance:
- Environment, Health, and Safety (EHS): the first, non-negotiable rank. Does the failure cause personal injury, fire, or a chemical leak? Any asset with safety consequences is automatically critical.
- Operational and production impact: does the whole production line stop? Is the asset a bottleneck? Is there installed standby that absorbs the shock immediately?
- Direct repair cost: the value of spare parts, contractor fees, and labor hours needed to return the asset to its standard condition.
- Customer and reputation impact: does the failure breach supply contracts or degrade final product quality?
Golden rule: if consequence severity reaches level 5 (catastrophic to safety or the environment), the asset is automatically classified tier A, no matter how rare its probability. Safety is not a number in an arithmetic average.
3. The three-tier asset classification (A / B / C) and the Pareto rule
World-class facilities distribute their assets per the Pareto rule (80/20) across three tiers, each tied to an engineering and inventory decision:
- Tier A: Critical assets (about 10% to 15% of equipment): single points of failure with no backup, where failure is an environmental catastrophe or total shutdown. Tactic: advanced condition-based monitoring (CBM) with continuous vibration sensors and dedicated insurance spares.
- Tier B: Essential assets (about 30% to 40% of equipment): affect production speed without immediate stoppage, or have a backup that softens the shock. Tactic: periodic preventive maintenance (PM) with monthly portable vibration checks and a standard min/max inventory.
- Tier C: Non-critical assets (about 50% of equipment): minor impact, low repair cost, and immediate market availability. Tactic: run-to-failure as a conscious engineering decision, without freezing capital in storage.
The three-tier asset classification (A / B / C) and the Pareto rule
Tier A — Critical assets
About 10% to 15% of equipment — single points of failure with no backup, and failure is a catastrophe. Tactic: CBM with continuous vibration sensors and dedicated insurance spares.
Tier B — Essential assets
About 30% to 40% — affect production speed or have a backup that softens the shock. Tactic: periodic PM and a standard min/max inventory.
Tier C — Non-critical assets
About 50% of equipment — minor impact, simple repair cost, immediate availability. Tactic: run-to-failure without freezing capital in storage.
Each tier carries a different engineering and inventory decision — limited resources are directed to the highest impact rather than equal maintenance.
Having a backup asset (Redundancy) lowers operational consequences decisively: a pump on a critical pasteurization line with no backup is tier A, while the same model with a ready backup beside it drops to a lower tier — criticality is a property of the function and operating context, not of the iron.
4. Static asset criticality versus dynamic work order priority
A common confusion that must be settled for the CMRP exam:
- Asset criticality: a fixed value expressing the design importance of the asset in the production line; it does not change daily except through line modification or adding a backup.
- Work order priority: a dynamic value = asset criticality × the momentary urgency of the failure. A work order on a tier C asset can become extremely urgent if oil leaking from it threatens to make technicians slip!
Myth: “All equipment deserves the same preventive attention — fairness means equal maintenance.” Fact: engineering fairness means focusing on the highest impact: equal maintenance for everyone wastes the budget on tier C and leaves tier A exposed to catastrophe.
