A single number governs the conversation between maintenance, production, and quality: Overall Equipment Effectiveness (OEE), invented by Seiichi Nakajima within Total Productive Maintenance (TPM). This lesson breaks down its equation, its six losses, and the world-class benchmark.

1. The equation: Availability × Performance × Quality

OEE is calculated as the product of three factors expressed as decimals, then multiplied by 100:

OEE = Availability × Performance × Quality

  • Availability: actual operating time ÷ planned production time. It is consumed by sudden breakdowns and setup and adjustment times. Note: scheduled breaks such as lunch are already excluded from planned time.
  • Performance: actual output ÷ the theoretical maximum capacity of the operating time. It is consumed by brief transient stops and running slower than design capacity.
  • Quality: conforming good parts ÷ total parts produced. It is consumed by startup scrap and continuous production defects.

A precisely calculated example: a packaging machine on an 8-hour shift (480 minutes), with planned time of 450 minutes after excluding 30 minutes for lunch. It was down for 90 minutes of breakdowns and adjustments, leaving 360 minutes of operating time. Availability = 360 ÷ 450 = 80%. Standard speed is 2 parts/minute, so maximum capacity = 360 × 2 = 720 parts, and actual output is 600 parts, so Performance = 600 ÷ 720 = 83.3%. Of the 600 parts, 30 were found defective, so good parts are 570, and Quality = 570 ÷ 600 = 95%. Therefore OEE = 0.80 × 0.833 × 0.95 = 63.3%.

The world-accepted solution for cutting changeover time is the Single Minute Exchange of Die (SMED) technique, which brings changeover time down from hours to a few minutes (under 10 minutes) by converting internal tasks into pre-prepared external setup.
  • Performance losses: 3. minor stops and transient idling — jams under 5 minutes; 4. reduced speed — running the machine slower than its design capacity for fear of failure.
  • Quality losses: 5. startup scrap and warm-up — parts damaged before the machine stabilizes thermally; 6. production defects — nonconforming parts during normal operation from worn molds.

Each loss is tied to its factor in the equation: breakdowns and changeovers consume availability, minor stops and slow speed consume performance, and startup scrap and defects consume quality.

The hidden enemy: minor stops are the number one enemy of performance. A 15-to-30-second carton jam every few minutes is cleared by the operator by hand and never logged in the records, yet repeating it dozens of times steals two to three hours from the day’s capacity. 3. The world-class benchmark

The internationally recognized benchmark for elite facilities, also adopted in competence exams: availability of at least 90%, performance of at least 95%, and quality of at least 99.9% — their product yields an overall OEE (Overall Equipment Effectiveness) of at least 85%. Any plant achieving 85% or more enters the World-Class Manufacturing category, and achieving 100% in all three factors is physically impossible on the shop floor.
